Threads, sealing faces and grounding points should be masked from a controlled drawing that defines the exact no-paint zone, allowable transition, final surface condition and post-paint inspection. Plugs, caps, tape or reusable masks must tolerate cleaning, pretreatment, paint, flash and cure without leaking, shedding or leaving residue.
Classify surfaces as no paint, controlled film or full coverage. Assign a zone ID and link it to dimensions or model faces. Define whether pretreatment is allowed in a no-paint zone; “unpainted” does not automatically mean bare untreated metal. State transition tolerance from functional edges.
A paint mask drawing should align with machining and assembly data. If the register diameter is controlled after paint, its mask edge and any coating ridge belong in the tolerance stack.

A thread plug should locate securely without damaging the first thread or allowing paint underneath. It must survive process temperature and chemistry. A mask that fits too tightly can gall aluminum; one that is loose can bridge with paint or release during spray. Protect blind holes from trapped wash fluid before painting.
After removal, inspect for paint flakes, adhesive, broken mask material and thread damage. Gauge according to the drawing. Do not force a gauge through paint; that can create conductive debris and hide a masking failure.
A gasket land or O-ring groove depends on geometry, texture and cleanliness. Paint at the contact can compress, crack or create a leak path; a raised ridge at the transition can also interfere. The mask should cover the complete functional area with a controlled setback that does not expose unnecessary exterior substrate.
Protect the face from mask-knife cuts, plug scratches and adhesive. If a mask is trimmed on the part, use a qualified method that cannot score the aluminum. Inspect after removal and before packaging.
Electrical engineering defines the required contact and test. Mask the pad and any specified fastener interface, then control pretreatment, oxide and storage condition. Bare appearance does not prove low resistance. Use the production-intent terminal, hardware, clamp load and specified measurement.
A grounding pad can corrode or collect handling contamination after mask removal. Define clean handling, protection and maximum time to assembly. Oils used for corrosion protection may interfere with contact and need explicit approval.
Spray overlap can create a high ridge at the mask. Film can bridge from the coating to the plug and tear when removed. Removing too early can leave a soft edge; removing too late can chip cured film. Qualification should determine sequence for the specific paint and mask.

Define whether masks are installed before pretreatment, after pretreatment or between coating layers. The choice determines whether the underlying aluminum receives chemical treatment. Sequence also affects trapped liquid and contamination. Reusable masks need cleaning and inspection between cycles.
The painting route should identify mask installation, verification, removal and final gauge as controlled operations. An operator memory list is not adequate for a housing with multiple similar holes.
Critical fits, threads and seal geometry should be checked in final condition. Prepaint inspection confirms machining; post-paint inspection confirms masking and coating have not changed function. Use calibrated clean gauges that do not damage adjacent paint.
Post-machining control and painting should share the same feature IDs and drawing revision. If final machining is intentionally performed after paint, qualify coating-edge damage, chip cleaning and corrosion protection.
Hold affected parts by mask zone, rack and batch. Preserve examples. Determine whether paint can be removed without altering dimension, texture, conversion or grounding surface. Scraping threads or seal lands by hand is not an approved default repair.
Rework instructions should define tools, cleaning, allowable substrate impact and final gauge or functional test. Repeated creep at one feature requires a mask design or placement correction. A capable mask process delivers clean interfaces without relying on downstream rescue.
